PP-R Pipe Hole Repair: When a Pin Fixes It, and When You Must Cut It Out

A PP-R puncture can be repaired in place with a fusion pin, but only if the damage is a clean hole.

Somebody drove a drywall screw through a PP-R riser. Or a coring bit clipped a chilled water branch in the ceiling void. The question on site is always the same, and it is always asked with a deadline attached: can we patch this, or do we have to cut the wall open and replace a length of pipe?

The honest answer is that PP-R is one of the few piping materials where a small hole genuinely can be repaired in place, permanently, using the same polyfusion welding principle that made the joints in the first place. Manufacturers publish the tool, the drill size and the heating time for it.

But the same manufacturers draw a hard line. Aquatherm’s official FAQ states that small puncture holes — the kind caused by drywall screws or nails — can be repaired using the repair pin, and in the same breath that “Cracks in the pipe or badly leaking fittings will need to be cut out and replaced.” The installer manual is blunter: “Don’t fuse damaged pipe. Remove damaged sections and install the remaining pipe.”

So the decision is not “patch versus replace” as a matter of judgement or budget. It is a classification problem. Get it wrong and you have welded a plug into a pipe that was already cracked around the hole, and you will be back. This article walks the classification first, then the repair methods, then the limits — including several things we could not find published anywhere, which matter more than the things we could.

First: Classify the Damage Before You Reach for Any Tool

Every published repair procedure assumes you have already established that the damage is a clean hole and nothing else. That unexamined assumption is where most bad repairs start.

The 10% / 5% rule is a scrap rule, not a permission slip

This one is worth stopping on, because it is routinely quoted backwards. You will find advice online along the lines of “scratches up to 10% of wall thickness do not affect the pressure rating and need no action.” We searched for an authoritative source for that permissive version and did not find one — it appears in secondary blog content without attribution.

What Aquatherm actually publishes is the opposite-facing criterion: pipe gouged deeper than 10% outside or 5% inside must not be used. That is a rejection threshold — it tells you when to scrap. It does not certify that anything shallower is fine, and treating it that way is an inference the manufacturer has not made.

Inspect for cracks properly, or the classification is worthless

Cracks are the criterion that sends the job from a five-second repair to a cut-out, so the inspection has to be real. Aquatherm’s manual instructs installers to inspect interior and exterior after each cut, and adds a detail that is easy to skip: “You may need to squeeze the end of the pipe to see small cracks.” A good cut has no cracks or stress marks inside or outside the pipe.

For a puncture, the implication is this: a screw does not always make a clean round hole — it can split the wall along the pipe axis. White stress marks radiating from the puncture put you in cut-out territory regardless of how small the hole itself looks.

Method 1 — The Fusion Repair Pin, for Small Punctures

The repair pin (Aquatherm) or repair plug (Wavin Ekoplastik) is a short PP-R stake welded into the hole with a heating element, exactly like a socket fusion joint but at the scale of a single hole. Wavin markets it as a “REPAIRING SET FOR PIPES DRILLED THROUGH” and states it works “on the principle of polyfusion welding.”

The critical and counter-intuitive step is that you usually have to make the hole bigger before you can fix it. The pin has to be larger than the hole, and the hole has to be a clean calibrated bore, so a ragged 3 mm screw puncture gets drilled out to a defined diameter first.

Both manufacturers say 5 s — but follow your own kit’s document

Aquatherm’s US Installer Manual (p.2.29) says to insert the repair pin into the repair head and heat for 5 seconds. Wavin says 5 seconds. These are independent documents for broadly the same operation, and they agree. Follow the document that matches your tool and region. If your heating element and pin came from one manufacturer’s kit, that manufacturer’s sheet governs — not this article.

Why the heating time does not scale with pipe diameter

This surprises people used to socket fusion tables. A Ø110 pipe needs 50 seconds of heat for a socket joint but only the same few seconds for a repair pin. The reason is mechanical: in a pin repair you heat the pin and the rim of the hole, not a socket around the full circumference. The heated mass is the same whether the hole is in a Ø20 or a Ø110 line.

Element temperature is the same as for any PP-R weld

Aquatherm states the temperature for socket fusion should always be around 500 °F (+/- 18 °F) — 260 °C ±10 °C. Wavin Ekoplastik specifies the controller be set to 250–270 °C and verified with a contact thermometer. Those ranges are consistent with each other and with DVS 2207-11 practice for PP.

The verification is the part crews skip. A dial marking is not a measurement. If the element has sat in a hot ceiling void all afternoon or runs off a long extension lead, checking the plate with a contact thermometer costs a minute and is the only thing standing between you and a cold weld you cannot see.

Method 2 — Weld-In Saddle or Fusion Outlet, for Holes Too Large for a Pin

When the hole is beyond pin size, the published fix is not a patch laid over the hole. It is to fuse a proper branch fitting onto the pipe at that point, and then cap the branch.

Aquatherm Installer Manual p.2.28: “For larger holes, install and cap a fusion outlet fitting or remove the pipe and fuse in a new section.” The FAQ puts the same remedy this way: “Larger holes can be repaired by drilling out the hole, fusing in an outlet, and capping off the outlet.”

Conceptually this is elegant. You stop trying to fill a defect and instead convert it into something the system already knows how to make pressure-tight: a fused outlet with a cap on it. The weld is a saddle weld with an established procedure and standard behind it — DVS 2207-11 covers heated tool welding of PP pipes, piping parts and panels.

The practical costs, which nobody’s marketing sheet lists:

  • You need access all the way round the pipe. A saddle weld is not a one-sided operation the way a pin is. In a tight chase or hard against a slab, this alone can force the cut-out.
  • You have added a permanent branch and cap to the line. That is one more joint and one more component in a system whose reliability case is built on having very few of both — the outlet and the cap both have to come from the same PP-R range as the pipe, which is worth checking against the PPR fittings types actually available to you before you commit to this route. It is legitimate, but it is not free.
  • It has to be recorded. A capped outlet in a ceiling void that nobody documented looks, to the next contractor, like a future connection point. It is not.

Method 3 — Cut Out and Replace, and How to Do It Without Making It Worse

Once the classification says cracks, stress marks, a badly leaking fitting, or a gouge past the scrap threshold, the pin and the saddle are both off the table.

Aquatherm’s cut-out instruction contains the detail that decides whether the replacement works: “Mark and remove damaged sections, cutting at least 6 inches past the damage.” You do not cut at the visible edge. Cracks and stress whitening run further along the pipe than the eye reports, so cut into visibly sound material, then inspect the cut faces — inside and out, squeezing the end if needed — before welding anything.

Rejoining: pick the method that suits the diameter and the access

Aquatherm Australia publishes repair methods by diameter, useful precisely because it shows the pin is only one option among several:

The electrofusion row is worth remembering when the damage is in an awkward place. Socket fusion needs room to bring an element up to the pipe and then push the pipe home in line; an electrofusion coupler needs room for the coupler and a lead. In a congested riser, that difference decides whether the wall opens up or not.

Socket fusion for the replacement section follows the diameter table, not a single number

A cut-out repair means real socket fusion joints, and those obey diameter-dependent heating and cooling times, so you need to know the actual OD of the line you are working on rather than its nominal size — our PPR pipe sizes in mm and inches reference covers that conversion. Aquatherm’s table (above 40 °F / normal weather conditions):

Below 40 °F the heating times rise — Aquatherm gives 8 s for 20 mm and 90 s for 125 mm in cold conditions. Wavin Ekoplastik’s heat-up times match closely (16/20 mm = 5 s through 125 mm = 60 s), a useful cross-check: two independent manufacturers landing on the same numbers is stronger than one.

Note what the cooling column does to your programme. At 110 mm you wait 8 minutes per joint, so a two-joint cut-out is 16 minutes of cooling before anything moves — and that is before the fill wait below. Crews who plan a repair as a “quick” job usually have not counted this.

The Rules That Apply After Every Repair

There is a mandatory wait before you fill, then a mandatory test

Wavin Ekoplastik states the piping system may be filled with water not earlier than one hour after the last weld has been completed. This applies to polyfusion and electrofusion welds alike, and Wavin repeats it for the weld-in saddle repair specifically: “One hour later you can run water in and expose it to pressure.”

This is the single rule most likely to be broken on a live-building repair, because the pressure to restore service peaks exactly when the weld is youngest. An hour is an hour. Then test — Aquatherm’s instruction after a repair is direct: “Pressure test the system to ensure a proper repair.” The repair is not complete when the plastic has cooled; it is complete when it has been tested.

Never use solvent cement or bond PP-R to a different plastic

A large share of the DIY repair advice circulating for plastic pipe is written for PVC or CPVC and involves solvent cement, epoxy putty or a bonded patch. Applied to PP-R this is not merely ineffective — it is a material error.

Aquatherm: “Never use solvent cements on Aquatherm, as they may damage the pipe and won’t bind properly.” And on mixing materials: “PP should never be fused to PVDF, PE, CPVC, or any other type of plastic.” Aquatherm further notes that PP-R and PP-RP (RCT) should not be mixed with other types of PP-R/RCT.

The mechanism matters for anyone tempted anyway. Solvent cement works by chemically softening and re-fusing the substrate; PP-R does not respond to those solvents the way PVC does, so what you get is a mechanical film on an unbonded surface plus possible attack on the pipe. It may hold long enough to pass a hasty test and fail inside a wall later. If the damaged line turns out to be UPVC or CPVC pressure pipe rather than PP-R, the entire repair logic in this article changes with it — identify the material before you choose a method.

Which Standard Actually Governs a PP-R Repair? (Probably Not the One You Would Guess)

Specifiers often assume that if the pipe is made to ISO 15874, the repair procedure is in ISO 15874. It is not. ISO 15874-1:2013 is a product standard, covering PP pipes, fittings, their joints and joints with components of other plastics and non-plastics materials for hot and cold water installations. We checked the text: the words “repair”, “weld” and “fusion” appear zero times in ISO 15874-1:2013. Installation guidance is deferred to CEN/TR 12108. So the governing documents for a repair are, in practice, layered:

One caution on DVS 2207-11: the full scope text is paywalled. We are not going to cite clause numbers from a document we have not bought and opened, and we would suggest treating any article that does with care unless it names an edition. The edition designation above (2020-05) comes from the DIN Media catalogue entry.

What We Could Not Verify — and Why That Should Change How You Use This

Several questions a specifier or QA engineer will reasonably ask have no published answer that we could find. Presenting a guess would be worse than saying so.

Both Aquatherm and Wavin require a pressure test after repair but publish no independent pressure rating for the repair point and no derating factor. We searched Aquatherm technical bulletins and found no repair-pin pressure limitation notice. Do not assume full recovery of the original rating; do not assume a derate either. Test.
Is there long-term (50-year regression / creep) test data for repaired points? No citable source found. Neither TEPPFA, PPI nor the manufacturers publish long-term hydrostatic performance data specific to repair-pin points.
How many repairs are allowed on one pipe run? Minimum spacing between them? No citable source found. No manufacturer manual we opened sets a limit or a spacing rule.
Does DVS 2207 explicitly prohibit re-welding an existing weld (Nachschweißen)? Not verified. Repeated searching found no publicly accessible clause text. We will not cite a clause number or claim the standard prohibits it.
Is a shallow scratch (<10% wall) certified as having no effect on pressure rating? No authoritative source found for that permissive claim. The verified criterion runs the other way — it is a scrap threshold (see above).

Read that as a risk register, not as a gap in the material. The repair method is manufacturer-endorsed and standards-backed as a welding operation, while its long-term performance at the repair point is undocumented in public. On a concealed line in a hospital or a hotel, that asymmetry is a legitimate reason to choose cut-out-and-replace even where a pin would technically be permitted — our position, offered as engineering judgement rather than as a rule anyone has published.

A Decision Sequence You Can Run on Site

  • Isolate and drain, then clean the area and inspect inside and out for cracks and white stress marks radiating from the hole.
  • Any crack, stress whitening or badly leaking fitting? Stop. Cut out and replace, cutting at least 6 inches past the damage.
  • Gouging deeper than 10% of wall outside or 5% inside? Stop. Scrap, per the manufacturer’s own criterion.
  • Clean small puncture only? Repair pin. Calibrate the hole with the drill size specified for your pin head, check the element with a contact thermometer, heat for the time in your manufacturer’s document, insert to the specified depth, cool, trim the protrusion.
  • Hole too large for a pin, with 360° access? Weld-in saddle or fusion outlet, then cap — and record it on the as-built, or the next contractor will read it as a future connection point.
  • Hole too large, no 360° access? Cut out and replace, choosing socket fusion, electrofusion or a welding jig by diameter and available room.
  • Wait one hour before filling (Wavin), then pressure test (Aquatherm).

Can a screw hole in PP-R really be fixed permanently without cutting the pipe? For small punctures, yes — this is manufacturer-endorsed, not a workaround. Aquatherm’s FAQ states small puncture holes such as those caused by drywall screws or nails can be repaired using the repair pin, and Wavin sells a repair set for pipes drilled through, working on the principle of polyfusion welding.

Why do I have to drill the hole bigger first? Because the pin must be larger than the hole and the bore must be a clean calibrated diameter. Aquatherm specifies a ¼” bit for the 5/16″ head and a 3/8″ bit for the 7/16″ head; Wavin specifies redrilling (calibrating) with a 10 mm drill.

Does the heating time change with pipe diameter? No — only the pin and the hole are heated, so the heated mass does not change with pipe size. This is the opposite of socket fusion, where heating time runs from 5 s at 20 mm to 60 s at 125 mm (Aquatherm).

Can I weld over a crack? No. Aquatherm’s FAQ requires cracks and badly leaking fittings to be cut out and replaced, and the installer manual instructs “Don’t fuse damaged pipe.” Treat white stress marks around a puncture the same way — Aquatherm states they indicate damage.

Can I use epoxy, tape or solvent cement as a stopgap? No. Aquatherm: never use solvent cements, as they may damage the pipe and won’t bind properly; and PP should never be fused to PVDF, PE, CPVC or any other type of plastic.

How soon can I re-pressurise after the repair? Wavin Ekoplastik: not earlier than one hour after the last weld is completed, for polyfusion and electrofusion alike — and specifically for the weld-in saddle repair. Then pressure test (Aquatherm).

Does the repaired point still hold the original PN rating? We could not find a published answer. Neither Aquatherm nor Wavin publishes a pressure rating or derating factor for the repair point; both require a pressure test after repair. We will not claim the original rating is fully restored.

How many repairs can one pipe run carry? No manufacturer manual we opened states a limit or a minimum spacing between repairs. If your QA regime needs a number, it will have to be a project decision, not a citation.

Which standard covers the repair? Not the product standard. The words “repair”, “weld” and “fusion” appear zero times in ISO 15874-1:2013. The welding codes are DVS 2207-11 (2020-05) and ASTM F3722-24; the procedure detail comes from the manufacturer’s manual.
